Step 2 — Shell, lining and foam: the construction stack

A cooler bag is three layers working together. Get each right and the rest of the spec follows.

Shell (outer fabric). Most soft coolers use polyester, commonly rated 600D for everyday retail and 900D for heavier-duty models; the denier (D) number indicates yarn thickness and broadly correlates with abrasion resistance. Higher denier and PU/TPU coatings add durability and water resistance at higher cost. RPET (recycled polyester) shells are available where a sustainability story matters.

Lining (interior). PEVA is the common food-safe, wipe-clean liner and pairs with a foam layer. For a genuinely leakproof interior, a heat-welded TPU liner removes stitched seams that can wick — the right choice if the bag will carry ice or wet contents. Foam (insulation). EPE and EVA foams provide the insulating wall plus structural support; they are lightweight and hold shape. Step 3 — Leakproof and closure options

Decide early whether the bag needs to hold ice-melt and wet contents, because it drives lining and closure choices.

- Wipe-clean, splash-tolerant (standard): stitched PEVA liner + foam. Fine for cans, groceries and dry contents; not designed to be watertight. - Leakproof interior: heat-welded TPU liner with sealed seams, so ice melt stays inside. Pair with a water-resistant zipper or a roll-top closure for the strongest seal. - Closures: standard coil zip (lowest cost), water-resistant zipper (better seal, moderate cost), or roll-top/hook-and-loop (best water resistance, easy one-hand access).

Step 4 — Branding, MOQ and sampling

Step 5 — Container math: how many land per 40ft

Two live numbers drive your landed order: carton CBM (the cubic metres one export carton occupies) and units per carton. A 40ft high-cube container offers roughly 68 CBM of internal space, but you never fill 100% — a realistic stow efficiency of about 85–90% is normal once you account for pallet gaps and carton shapes.

Work it like this:

1. Usable CBM ≈ 68 × your stow efficiency (say 0.85 → ~58 CBM). 2. Cartons per container = usable CBM ÷ carton CBM. 3. Units per container = cartons × units per carton.
